I know it's not what you messed with but check for a vaccum leak under the intercooler. Just follow the vac. line that comes off of your BPV/BOV under the IC. It happend to me after I install my FMIC and I thought I had broke something. But I found the hose just blow off. Now I have them tie wraped.

Well just scheduled my third apt to try to get this fixed! Hopefully 3rd times a charm since it's driving me crazy.

If you haven't already, print out a copy of the TSB and take it with you. At least the tech will have a "how-to" fix it.

Just to add my 2 cents. I took my 05' under factory warranty to Burt Subaru in Colorado to have a headlight bulb replaced and just asked the Tech if he had ever heard of the left dash vent rattle and he knew exactly what to do. Had a guy pull my car around back and in 15 minutes it was done. He said it was the "quick fix" method and if the rattle came back they would do the full-on fix... not sure what they did exactly but I did have greasy fingerprints on the bump over my gauges when I got back in.

Seems to have worked. We have insanely bad expansion joints on the streets near my house and they can't make the rattle so I figure I am good. If you have a rattle in Colorado, Burt can fix it.

Dude ... go back and find out what the quick fix involves. PLEASE

+1 I've been long out of warranty, and the rattle showed up 3 weeks ago. Thats pretty good considering I have really crappy roads in the area, and I'm on coilovers. But the rattle is ridiculously annoying. Really. It's driving me crazy when I'm driving.

I had a rattle that started all of the sudden when hitting expansion joints and thought for sure it was the infamous "dash rattle"...turns out it was the Cruise Control button rattling, fixed by doing this: http://www.thel7.com/TSB/15-114-05.pdf

You can confirm it's the Cruise button by just holding the button with your finger while driving, if the rattle goes away while you are holding it.

Ok, went and checked back with my tech at the dealership and here's the scoop:

Customer states rattle by l/s dash vent.

CAUSE: Improper contact, seating 726201 *Grill vent replace.

Dash rattles at windshield and dash contact points. Removed left hand dash vent, added foam padding to dash at windshield contact points & road tested.

_______________

I'm not sure if they broke the vent getting it out and that's why they replaced it, but it is listed on the service invoice as N/C so I assume they did put a new one in. I haven't looked at the windshield to see if I can see the foam in there, but since I haven't noticed it until now, I figure out of sight out of mind.

I have found a flaw with the backer rod idea. I used 2 - 1 inch pieces, stuffed one in the middle of the dash underneath my inspection sticker, and the other near the passenger side A-Pillar. For about 2 days, there was a noticable decrease in the rattles and pops from the dash. But then suddenly it came back. So I go to adjust the backer rod pieces and they just fling out like there was no pressure holding them in at all. I think because of the material , overtime it simply takes on the shape of where its jammed and looses its tension. So now Im on the hunt for something else...

Did you buy the right thickness? On that website they have recommended thicknesses for gap sizes.

If you're getting a rattle in the driver's-side dash and it sounds like it's coming from the window or pillar, here's what I did recently for my 2006.

What really helped for me is that I took off the side panel (between the dash and door where it closes) and also removed the driver's-side vent. I went for a drive to be able to look/feel in the dash for the rattle, but the rattle was gone.

This lead me to the vent mechanism. I noticed that the actuator arm (that opens and closes the vent) on the side of the vent mechanism was loose enough to rattle with the correct amount of vibration. A little stretch material (i.e. rubber band) wrapped around the vent and mechanism and that particular rattle has all but disappeared).

I still get rattles around the center console (from the cheap plastic) and a new rattle has started in the back of the car. I'm going to have someone drive me around while I sit in the back to figure out where that one's coming from.

Did you check your overhead light, I always get a rattle there, which sounds like it is coming from the back.

Called Winchester Subaur yesterday and asked if they receieved customer complaints re dash rattle. "Nope." I stated there was a TSB issued...he replies, that car probably has 1000 tsb's.

I'm def out of warranty, however, I'd like to get it fixed. I tried the backer rod quick fix but the backer rod loses it's ability support the dash and thus is fail.
